Challenge
A manufacturer was producing and packaging eight material thickness variations in multiple pack quantities (1, 2, 3, 4, and 5 units). This created unnecessary packaging complexity, excess inventory, increased warehouse space requirements, and additional material handling labor.
Customer feedback revealed that smaller pack sizes were primarily purchased because operators found it difficult to replace partially used material during production.
